🚗 Applications of Relays in Electric Vehicles (EVs)

Relays are critical components in electric vehicles, used for control, protection, switching, and automation. They help ensure the safety, efficiency, and reliability of various vehicle systems.

1. High Voltage DC Control (Main Relay / DC Contactor)

  • Purpose: Connects or disconnects the power battery from the high-voltage system (e.g., motor controller, inverter, charger).
  • Relay Type: High-voltage DC relays (DC contactors)
  • Features:
    • Must have arc suppression capability
    • Voltage ratings typically 400V–1000V+
    • High current handling (tens to hundreds of amps)

2. Pre-Charge Control

  • Purpose: Precharges the high-voltage system via a resistor before closing the main relay to prevent inrush current.
  • Relay Type: Small DC relay or time-delay relay
  • Features:
    • Short operating time
    • Precise timing control required

3. Charging System Control

  • Purpose: Controls AC or DC charging paths.
  • Relay Type:
    • AC relays for slow charging
    • High-voltage DC relays for fast charging
  • Features:
    • Electrical isolation
    • High insulation resistance
    • Works with the vehicle’s charging management system

4. Thermal Management System

  • Purpose: Controls cooling fans, compressors, water pumps, and heaters.
  • Relay Type: Automotive power relays or solid-state relays
  • Features:
    • High durability and thermal resistance
    • Capable of frequent switching

5. Battery Management System (BMS)

  • Purpose: Manages cell balancing and controls charge/discharge paths.
  • Relay Type: Signal relays or current-sensing relays
  • Features:
    • Fast response time
    • Precise control capabilities

6. Auxiliary Power System (12V Low Voltage)

  • Purpose: Controls accessories such as lighting, wipers, power windows, and A/C.
  • Relay Type: Traditional automotive relays (e.g., 12V/40A)
  • Features:
    • Cost-effective and widely used
    • Operates on 12V or 24V

7. Safety and Protection Functions

  • Purpose: Quickly cuts off power in case of faults like short circuits, overheating, or crashes.
  • Relay Type: Fast-acting relays, often used with fuses or breakers
  • Features:
    • Instant response
    • Integrated with vehicle control unit (VCU) for smart protection
